Start inside, finish outside
Measure the product and protection allowance to choose internal space. After packing, measure the finished outer package because that is what dimensional and size rules use.
Compare candidates in the right order
Reject boxes that do not fit safely. Then compare billable weight and thresholds. Use unused volume as a tie-breaker rather than the only objective.

Use a two-number allowance
Separate the product envelope from the protection allowance. If an item is 12 × 8 × 4 inches and the tested cushioning needs one inch on every face, the minimum internal target becomes 14 × 10 × 6 inches before accounting for divider, closure or box-wall requirements.
Catalogue dimensions may describe the inside of a carton while dimensional pricing uses the finished outside. Pack one sample, close it normally, and record the outer dimensions before comparing shipping rules.
Shortlist, calculate, then test
A useful shortlist contains the smallest safe candidate, the current carton and one operationally convenient alternative. Run the same scale weight and carrier rule for all three, then physically test the best result.
- Reject any carton that compromises protection or closure

- Confirm packing time and damage performance with a sample
